I TIG weld quite a bit in my spare time and the idea of welding a ship together has crossed my mind. Sadly, I lack a CNC plasma cutter or water jet that I would need to cut the metal pieces out with.

I work at an HVAC company with a plasma table, air shear, cross break, etc... And a metric shit ton of metal. I'm in the Seattle area. As a fan of your work, I hereby volunteer my services (within reason weight wise for shipping purposes). Pm me with what you need and I'll see what I can do.
Well we'll start the project in a couple weeks. It's army, so I'll do a week off PowerPoint and then get handed explosives and a torch. I'm not even sure at this point what material we're working with.

Sounds like you need to upgrade to making your Javelin out of aluminum.(Don't use steel it rusts to damn easy several ships on the waterfront that can attest to that)

I have sheet stainless steel, but no aluminum. Galvanized steel is the easiest, since it's cheap and I can supply a variety of gauges (26-20). If galvanized is used, there a variety of protectants (most notably paint) that would be effective, provided the models are not used as snorkeling companions. Stainless steel and aluminum would be prettier and water resistant, but they are harder to weld. SS is also harder to cut. Without knowing @RiceMaiden 's level of skill, I would recommend the Galvanized for the first few attempts.

HVAC ductwork is assembled and connected mechanically for a reason
if you have to weld galvanized, do it under an exhaust hood, or outdoors with a big fan blowing the fumes away from you
Mike do you know if he can electrostatically plate it with nickel if he uses galvanized steel? Id have to do some extensive research but I think the metals should be very compatible and it could make it more beautiful than with just galvanized as galvanized is not easy to paint unless you powder coat it.
